    Shipping Ultrasound Probes and Small Devices by Courier: FedEx, UPS, and DHL

    Not every medical equipment shipment needs a crate and an ocean container. Ultrasound transducers/probes, patient monitor modules, handheld diagnostic devices, and spare parts are frequently shipped by international courier services like FedEx, UPS, and DHL. These shipments move faster and involve less handling than freight, but they are also handled through high-speed, largely automated sortation systems designed for general parcels — not medical electronics. This article covers how to package, declare, and protect small, high-value devices moving by courier.

    Why Courier Shipping Is Different from Freight

    Courier networks are optimized for speed and volume, routing millions of packages daily through conveyor belts, chutes, and automated sorting equipment. Packages are rarely handled individually with care; they experience:

    • Drops from conveyor belts onto sorting surfaces
    • Impacts from other packages during automated sorting
    • Compression under stacks of other parcels in the same truck or aircraft container
    • Multiple handoffs between local pickup, regional hub, international hub, customs, and final delivery courier

    Because ultrasound probes and similar small devices contain precision acoustic elements, cables, and connectors that are easily damaged by impact, packaging has to be built specifically to survive this rough automated environment — not just to look protective.

    Double-Boxing: The Core Technique

    FedEx's own packaging guidance recommends double-boxing fragile items: placing a well-cushioned inner box inside a larger outer box, with a minimum of three inches of cushioning material on all sides between the two boxes (FedEx, Packing Breakables 101). The logic applies equally whichever courier is used:

    1. Wrap the device itself in appropriate cushioning (foam-in-place, bubble wrap, or a custom foam insert) — a minimum of 3 inches of cushioning around the item is recommended.
    2. Place the wrapped device inside a sturdy inner box, with no room for it to shift.
    3. Center the inner box inside a larger outer box with at least 3 inches of cushioning material on every side (top, bottom, and all four walls).
    4. Seal the outer box using an "H" taping pattern across the center seam and both edges for maximum seal strength (FedEx, Packing Breakables 101).
    5. Place the shipping label on the largest flat surface, avoiding taped seams, so scanning is reliable and the box orientation is easier to maintain (FedEx, Packing Breakables 101).

    Foam-in-Place and Custom Inserts

    For repeat shipments of the same probe or device model, a custom-molded foam insert (foam-in-place or die-cut foam) is a worthwhile investment:

    • It cradles the exact shape of the probe head, cable coil, and connector, preventing any internal movement.
    • It distributes impact forces evenly rather than concentrating them on a single point of contact.
    • It can be reused for return shipments (e.g., loaner units, warranty repairs), reducing long-term packaging costs.

    For one-off or lower-volume shipments, dense closed-cell foam sheets cut to shape, combined with the double-box method, provide comparable protection at lower upfront cost.

    Probe and Small Device Packing Checklist

    • Probe head individually wrapped in foam or bubble wrap, cable coiled and secured (not left loose)
    • Connector end protected with a cap or padding — connectors are a common breakage point
    • Inner box sized so the wrapped item cannot shift; no more than light hand pressure needed to close it
    • Minimum 3 inches of cushioning between inner and outer box on all sides
    • Outer box in good condition — not a reused box with crushed corners or prior damage
    • "Fragile" and "This Side Up" labels applied, though couriers do not guarantee orientation handling
    • Shipping label placed on the largest surface, away from taped seams

    Declared Value and Liability

    Courier liability for loss or damage is limited by default, and this default liability is often far below the actual value of a used or refurbished medical probe or device:

    • UPS's declared value coverage is applied per package in a multi-box shipment — if $150 is declared and a shipment has three boxes, the total declared value is $450 ($150 per box), and declared value covers only the item's value, not packing materials or shipping costs unless the item was packed and shipped at a UPS-owned location (ShippingEasy / UPS Declared Value Overview).
    • Declared value is not automatic insurance — it is the maximum amount the courier will consider for a claim, and claims are still subject to review, documentation, and the courier's own assessment of cause.
    • For high-value probes and devices, always declare a value that reflects the realistic replacement or fair market value of the item, and consider third-party cargo insurance for amounts exceeding the courier's standard liability limits or where claims history suggests carrier-paid claims are frequently contested.

    Declared Value and Claims Checklist

    • Confirm the specific courier's per-package declared value limit and whether it matches the item's value
    • Declare accurate value on the shipping label/waybill — under-declaring limits your own claim recovery
    • Photograph the device and its packaging immediately before sealing the box
    • Retain all packaging materials if damage is suspected — couriers typically require the original packaging for claim inspection
    • File a claim promptly; couriers set specific claim windows (commonly within days of delivery) and delayed reporting can forfeit eligibility
    • Consider supplemental cargo/parcel insurance for shipments whose value regularly exceeds standard carrier liability limits

    Common Causes of Courier Damage to Small Medical Devices

    Based on general courier industry packaging guidance, the most frequent causes of damage to small electronics in transit include:

    • Insufficient cushioning thickness — using less than the recommended minimum around the item, allowing it to contact the outer box wall directly during an impact.
    • Reused, weakened boxes — corrugated boxes lose crush strength after a prior shipment; reusing a box that already shows creasing or corner damage significantly increases failure risk.
    • Loose internal movement — an item that can shift or rattle inside its box will experience repeated impacts throughout transit, not just a single event.
    • Unprotected connectors and cables — connector pins and cable strain-relief points are common failure points if not specifically padded and secured.
    • Label placement over seams — obscures scanning and can cause manual handling delays or mis-routing, increasing overall handling exposure.
    • Skipping the double-box method for genuinely fragile items — a single well-cushioned box is often not sufficient for precision acoustic or optical components moving through automated sortation.
